3D HydroMapper - digital inspection and measuring of waterway structures
The ageing infrastructure of waterways requires regular dive inspections at low sight within fluid mud. Therefore, the owners have to spend a lot of time and workforce to inspect, assess and repair the infrastructure. Within the partly funded project by the BMVI we are about to develop a Multi-Sensor-System which simultaneously measures the above and underwater port structures and therefore decreases the inspection time and reduces the service costs. To realize high precision results and high resolutions of a few centimeters an active measurement process with dynamic orientation of the sensors and an autonomous routing is developed. First tests show that the 3D HydroMapper enables highly precise and comprehensive inspections. Damages can therefore be detected over the underwater areas. The measurements can also be used to derive the structures stress level in order to estimate the remaining lifetime.

Kurzfassung

3D images combine geometric and visual data in a model that allows quick and easy inspection and interpretation on a computer. On-going improvements of digital cameras and algorithms in photogrammetry, in particular for simultaneous processing of large sets of overlapping photos to a single consistent 3D model, have led to several applications of 3D images in tunnelling. 3D images are now used on conventional tunnel construction sites for digital face documentation and tunnel face mapping. 3D images are also suitable in mechanised tunnelling for capturing usually occluded areas of the tunnel face and visualising them in three dimensions. Furthermore, 3D images are generated from aerial imagery for documentation and volumetric assessment of deposited tunnel excavation material.

3D images combine visual and geometric information making them an obvious source for capturing and characterising rock surfaces especially when there are constrained time and access conditions. By taking photographs with an off-the-shelf camera and using modern algorithms from photogrammetry, 3D imaging has become state of the art on many conventional tunnel construction sites. Data is acquired on a daily basis, processed, geologically assessed, and finally stored in a suitable data base. The contribution provides a brief introduction of the technology and its measurement capabilities, as well as a description of the practical application during the construction of the 8 km long Gleinalmtunnel in Austria.

Kurzfassung

Within the scope of a research activity of ÖBB-Infrastruktur AG (Austrian Federal Railways) improvements for tunnel face documentation during TBM tunnelling are investigated. This contribution presents an autonomous imaging unit for taking videos of the tunnel face. The unit is installed during maintenance shift in the cutter head of a hard rock TBM. While turning the cutter head, a video is taken. Simultaneously a smartphone that also controls the camera tracks the orientation of the imaging system. From the video a consistent three-dimensional image is generated using latest algorithms from photogrammetry. The resulting 3D images are used for determining single block detachments from the tunnel face as well as quantifying the planarity in general. They serve for enhancing geological mapping including the determination of discontinuities and provide comprehensive and objective documentation information. First successful applications at Koralmtunnel lot KAT2 showed the value of this new way of documentation and measurements.

Discontinuity mapping of tunnels during excavation is a key component of the interactive observational design approach. One requirement is to verify the geological and geomechanical predictions made at the design stage. In recent years, fully automated, remote-based techniques such as Terrestrial Laser Scanning (TLS) and Infrared Thermography (IRT) have become available, and their applications have increased, reducing the time needed to obtain complete geomechanical mapping of the rock mass. The effective use of these techniques is of great interest in tunnelling where the need arises for the operators to work close to the tunnel face. This paper presents a discussion of the main technical features of TLS and IRT, as well as data processing methods, followed by a case study of a tunnel excavated in the NW Italian Alps.

Kurzfassung

Construction company MATIERE has developed a new type of reinforcement based on ribbed flat steel in recent years. The objective of the present work is to obtain information about the bending behaviour of RC structural elements reinforced with these ribbed flat steel bars and also about the cracking process they induce (number of cracks and crack opening), especially at the serviceability limit state. The structural element chosen for this work is a small slab-beam (330 × 15 × 80 cm) subjected to three-point central bending. Concurrent with this experimental study, a 3D finite element model was developed at IFSTTAR to consolidate the experimental results. It appears that the numerical modelling strategy chosen in this work is relevant for analysing both the bending behaviour of an RC structural element and its cracking process.

Extended keynote paper of Eurosteel 2021
Automated production is finding its way into the fabrication of structural steel. One robot holds attachments (stiffeners, end plates, etc.) on a steel beam or column and another robot produces weld seams. However, welding robots can also be used for Additive Manufacturing (Wire and Arc Additive Manufacturing, WAAM). The wire electrode serves as a printing material. The Institute of Steel Construction and Materials Mechanics in Darmstadt is investigating how typical connecting elements for steel structures can be printed directly on steel beams using Additive Manufacturing with arc welding and robots. Furthermore, structural elements such as nodes for space frames can be printed and even complete structures, e.g. columns and a little bridge, have already been manufactured additively. The main focus is on determining suitable welding and process parameters. In addition, topology optimization is necessary in order to achieve good structures using a small amount of material. This is possible due to the free design prospects of WAAM, which opens up new design and production strategies.

Kurzfassung

Based on multi-scale and multi-disciplinary measured data, gathered at the Geretsried geothermal site, a 3D reservoir model of the deep and fracture-controlled Upper Jurassic carbonates in the North Alpine Foreland Basin is generated in this work. An efficient methodology is developed to numerically simulate the coupled reservoir processes of fluid flow, heat transport and thermoporoelastic stresses resulting from possible geothermal doublet operating schemes with cold fluid injection and production profiles in an enhanced naturally fractured reservoir. A variety of numerical experiments is conducted to study the reactivation potential and dilation tendency of the fracture and fault system. Simulation results show the spatiotemporal evolution of the thermoporoelastic stresses and the zone affected after 50 years of geothermal doublet operation. From these simulations, the thermoelastic response of a geothermal doublet operating with 60 °C fluid injection temperature and 20 l/s flow rate translates into a maximum induced thermal stress of around 49.4 MPa near the injection well. In terms of a long-term reservoir performance and fault and fracture reactivation potential, the findings reveal a negligible risk to a sustainable geothermal doublet operation.

3D-Analyzis of concrete surface pavements with grinding and grooving textures by means of fringe pattern projection
Modifying surface textures of concrete pavements by using grinding and grooving is in focus of research and development activities of concrete pavement building in Germany. During the past few years, the beneficial surface performance indicators of these kind of textures (e.g. skid resistance, evenness, noise reduction) have been investigated thoroughly and the technologies of both texturing methods have been further developed.
With respect to the currently followed holistic performance-oriented approach the focus of research is more and more concentrated on analyzing and characterizing the surface topology of grinding and grooving textures. In particular, the time-dependent behavior of the textures while being influenced by climate and traffic is of big importance to the research.
This contribution points out the benefits of using a fringe pattern projection system for obtaining high resolution measurements of various concrete surface textures, i.e. grinding and grooving. Based on that, measurement premises to guarantee reproducible measurements have been established, enabling a documentation of time-dependent texture changes resulting from climate exposure. Afterwards, evaluation routines for quantitative and statistical characterization of concrete surface textures have been developed and applied to show quantitative changes of surface topology in result of climate stress, exemplarily.

3D printing with steel - additive manufacturing of details, connections and members
Fully automated production has arrived in the fabrication of structural steel. Although there are only very few companies that have steel components completely assembled by robots, the lack of skilled workers combined with continuous progress in the technology has led to a steady growth in this area. For example, one robot holds a base-plate or a stiffener to a column while the second one welds the seams. Welding robots can also use WAAM (Wire and Arc Additive Manufacturing) to produce details (stiffeners), connections, components (especially with unusual geometries) and entire structures. The wire electrode serves as printing material. This not only simplifies the logistics in the fabrication, since stiffeners or other connecting elements no longer have to be cut to size in advance and delivered to the assembly site. It also results in new shapes that require a new design process, in accordance with the flow of forces and in an optimised manner. This paper shows, besides a short overview of WAAM, some built examples from research projects of the department of steel construction of TU Darmstadt, new solutions for old problems resulting from the optimization, and the first bridge which was completely printed on site.

3D printing with carbon concrete: technology and the first test results
3D printing with cement-based materials requires appropriate solutions for the integration of reinforcement during the manufacturing process. The article at hand presents a new technology developed for this purpose which is based on using mineral-impregnated carbon-fibre (MCF) composites. This new type of non-corrosive reinforcement yields excellent mechanical performance, high sustainability and durability. Crucial is however, that it offers extremely high technological flexibility, since MCF can be easily shaped in the fresh state and processed fully automated. The article describes a new nozzle developed for the integration of MCF reinforcement directly into concrete filaments in the context of the 3D printing based on layered extrusion. Three carbon yarns were introduced simultaneously in each concrete layer. The existing testing procedures were adapted for assessing tensile and flexural behaviours of printed carbon concrete as well as of bond between reinforcement and concrete. The experiments showed mechanical performance comparable with that of textile reinforced concrete made with carbon fibre. The research work proved the feasibility and very high potential of the new technology with respect to digitation and automation of concrete construction.

3D printing in steel construction with the automated Wire Arc Additive Manufacturing
The classic 3D printing of metallic components using the powder bed process has so far mainly been used in the aerospace industry or in mechanical engineering. For the production of large structural components, such as those used in steel construction, laser powder-based additive manufacturing processes are too expensive to be economically viable. Wire and Arc Additive Manufacturing (WAAM) can offer a possibility to realize 3D printing of large steel components. This process, also known as “shape welding”, has become interesting for the building industry in combination with flexible robot technology and low-energy welding processes. This is not only because of extremely large design possibilities. Also digitalization and integration into computer-supported design, planning and manufacturing processes open up new possibilities for steel construction. It is also very well suited for the production of load optimized components in particular. The article describes the current and future fields of application, the characteristics of production and the load-bearing capacity of the achievable component types. In addition, current investigations are reported.

Additive manufacturing of monolithic, steel-reinforced concrete walls using CONPrint3D-reinforced methods
3D concrete printing technology is developing rapidly and is increasingly finding practical applications. However, the integration of load-bearing reinforcement remains a challenge. This paper presents three new methods for the construction of monolithic walls of reinforced concrete based on the CONPrint3D-technology developed previously by the authors. In detail, these are: 1) the additive covering of reinforcement meshes, which are hung in front of a printed core wall, 2) the lateral additive filling of a reinforcement cage and 3) the fully automatic construction of a reinforcement structure with immediate subsequent layer-by-layer encasing by extruded concrete. In addition to the current state of research and the material challenges, mechanical engineering development approaches and the calculative evaluation of the new processes in comparison to established construction methods will be presented.

3D printed columns with exceptional geometry
Wire Arc Additive Manufacturing (WAAM) is a welding process used to build up three-dimensional structures in steel. Like other Additive Manufacturing technologies, it allows for geometrically-exceptional structures to be fabricated which are otherwise unfeasible or very expensive to manufacture using traditional methods. This paper presents an integrated design approach to the use of WAAM in the context of large-scaled applications, focusing on columns with exceptional geometric complexity. It combines material behaviour and process parameter research, with the aim of providing a digital tool to design and print structures using WAAM. To achieve the desired geometries, necessary welding parameters are stored and applied to a rudimentary digital twin model. This is complimented by multiple process-control checks, which are implemented during the printing process to ensure that an object is generated as planned. Finally, the structures are manufactured and are subjected to a critical evaluation in order to identify the possible future potential. The challenge of combining geometric complexity with manufacturing for large scale represents a next step in the integration of WAAM in steel constructions.

Use of 3D Laser Scanning for Capture of Buildings - Building Information Modeling (BIM)
During the past few years, terrestrial 3D laser scanning has gained general acceptance as a measuring procedure for geometric capture of buildings and deriving as-built plans. In the field of architecture and heritage protection, the quick and integral survey of object surfaces opens up new dimensions. The paper shows the potential of this technology for use in the field of “Building Information Modeling” (BIM). Besides the operations involved in local surveying, the transfer of laser data to a BIM-suited 3D model, as well as work on models in planning and facility management are treated.
Compared to Anglo-American and Scandinavian countries, the application of BIM in Germany is still in its infancy. The reasons for this are presented along with a “Workflow” for application of 3D laser scanning adapted to the German market. In connection with BIM, object-oriented modeling clearly has priority. Where formerly simple geometric shapes, like planes or cylinders were used to describe objects in their geometric shape, complete elements of the structure are virtually rebuilt in case of BIM. Every object is additionally provided with intelligence in the form of parameters, like materials, wall structure or paneling. On the basis of this information, it is quite easy to prepare component lists or to calculate areas and volumes and to use them for facility management. The advantages of a three-dimensional BIM model as against 2D planning documents or the former simple 3D models are the focus of the paper.

3D Membrane Theory.
For the force equilibrium of membrane structures only inner tensile normal stresses and shear stresses tangential to the membrane surface can be considered. For load that acts in out-of-membrane-plane direction membranes with small curvature appropriately show only small stiffness. By application of the principle of virtual displacement a consistent finite element discretization is presented that allows an approximate determination of membrane displacement and membrane stress state. The presented computational approach is analyzed for the applied element type and is applied to a hypar membrane exposed to work load as well as to a spinnaker membrane exposed to horizontal load.

The complex and dynamic nature of shield-driven tunnel excavation, staged construction, segmental lining installation process, and tail-void grouting necessitate using detailed numerical modeling for predicting ground behavior and response of segmental lining. In this article, results of three-dimensional advanced finite element modeling are presented for one of the major ongoing construction projects in the North America. Different segment joint models, i.e., rigid joints, perfect hinge joints, Janssen joints, and rigid joints with reduced lining thickness, are used in the analysis. Critical responses such as ground deformation, settlement trough, crown deformation, and the internal forces in the linings considering different segment joint modeling are discussed.

Was ist BIM?

3DWelding - additive fabrication of structural steel elements
This paper investigates the possibilities of robotic 3D printing with steel (WAAM - Wire and Arc Additive Manufacturing) in the construction industry. The aim of the project team is to develop a stable and economical manufacturing process for customized steel elements. Thus, the influence of different process parameters such as wire feed rate and travel speed on the weld shape and build-up rate as well as on the material properties will be explained and a parameter window with stable, verified parameter sets will be defined for each material used. Three different filler metals (G 2Si1, G 3Si1, G 4Si1) are tested in terms of their strength and stiffness, with particular attention paid to the joining area between substrate and welded structure. For this purpose, test methods for testing additively manufactured components, especially for shear capacity, have been newly developed. As a proof of concept, an exemplary application is shown and the load-bearing capacity of this connection is investigated in different configurations.
